📘 How Hydraulic Cylinders Work

Hydraulic cylinders convert fluid pressure into linear mechanical force. The principles are simple, but the engineering is precise: pressure acts on piston area to create force, and flow rate fills volume to determine speed.

Force = Pressure × Area
A 3-inch bore cylinder at 2000 PSI generates 14,137 lb of push force. The piston area (πD²/4) acts as the lever arm for fluid pressure. Doubling the bore quadruples the force at the same pressure. This is Pascal's law — pressure equals force per unit area, applied to fluid power.

Retract Force is Less
On retract, the rod occupies part of the piston, so effective area = πD²/4 − πd²/4. A cylinder with rod half the bore diameter has 75% the retract force of extend force. Speed is inversely proportional: retract is 33% faster than extend (same flow, smaller volume to fill).

Speed Depends on Flow Rate
Speed = Flow / Area. A 5 GPM pump pushes 1155 in³/min — that fills a 7.07 in² piston at 163 in/min (2.72 in/sec). Bigger cylinders move slower at the same flow. To go faster: use higher flow (bigger pump) or smaller bore (less force). It's always a tradeoff.

Hydraulic cylinders are everywhere mechanical force, precision, or compact power is needed. The same fundamental physics applies whether you're lifting a car or breaking concrete.

Excavators, loaders, dozers, backhoes. Boom cylinders typically 4-7" bore with 3-5" rods at 3000-4500 PSI. Force outputs from 30 to 100+ tons. Long strokes (24-60") for digging reach. Each machine has 4-10 cylinders working in coordination.

Stamping, forging, molding presses use large bore cylinders at 3000-10,000 PSI for massive forces. Common: 6-12" bore, 100+ ton capacity. Stroke usually under 12" for press operations. Some operate at very high pressures (10,000+ PSI) for specialized forming.

Choosing the right cylinder involves balancing force requirements, speed, available pressure, and physical space. Each parameter affects the others.

  • Larger bore — quadruples force when doubled
  • Higher pressure — direct linear with force
  • Smaller rod relative to bore (close retract force)
  • Watch buckling on long strokes
  • Lower speed at same flow rate
  • Heavier and more expensive
For Maximum Speed
Small Bore + High Flow
  • Smaller bore — less volume to fill
  • Higher flow rate (bigger pump or accumulator)
  • Lower force capacity
  • Need adequate pressure for the load

🔄 Single-Acting vs Double-Acting

Hydraulic cylinders come in two main configurations, each suited to different applications.

Single-Acting
Hydraulic pressure on one side only. Returned by gravity, spring, or external load. Simpler, cheaper, one port. Used in: bottle jacks, dump trucks (return by gravity), some lifts. Cannot generate pulling force — only push.

Double-Acting
Pressure on both sides (alternately). Two ports — one for extend, one for retract. Powered in both directions. Standard industrial cylinder. Both extend and retract forces under control. This calculator uses double-acting math.

Telescopic
Multiple stages nested inside each other. Compact retracted length with very long extended stroke. Common in dump truck hoists. Force decreases at each progressive stage. Speed increases as the stage gets smaller. Specialty design.

Rod passes through both ends of cylinder. Equal effective area on both sides — symmetric force and speed. Used in machine tools, positioning systems. Doubled rod size but identical performance in both directions.

How is hydraulic cylinder force calculated?
Force = Pressure × Area. For extend: F = P × (πD²/4), where D is bore diameter. For retract: F = P × (πD²/4 − πd²/4), where d is rod diameter. The rod takes up area, so retract force is less. Example: 3" bore at 2000 PSI extend = 14,137 lb; with 1.5" rod, retract = 10,603 lb (75% of extend).
Why is retract force less than extend force?
On the retract stroke, hydraulic fluid pushes against the annular area around the rod, not the full piston face. The rod takes up space — so effective area is smaller. The ratio is 1 − (d/D)². For a half-bore rod: 1 − 0.25 = 0.75 (retract is 75% of extend). For a 70% rod: only 51% retract force.
Why is retract speed faster than extend speed?
Speed = Flow / Area. On retract, the effective area is smaller (due to the rod), so the same flow rate fills it faster. With a half-bore rod, retract is 33% faster than extend. With a 70% rod, retract is 96% faster (nearly double). This is by design — fast retract speeds up cycle times.
What does GPM mean for cylinder speed?
GPM = Gallons Per Minute. 1 gallon = 231 cubic inches. To find speed: Convert GPM to in³/sec (GPM × 231/60), then divide by piston area. A 5 GPM pump = 19.25 in³/sec; pushing a 7.07 in² piston gives 2.72 in/sec. Bigger cylinder = slower at same flow. Bigger pump = faster.
How do I calculate hydraulic horsepower?
Hydraulic HP = (PSI × GPM) / 1714. For example: 2000 PSI × 5 GPM = 10,000 / 1714 = 5.83 HP. This is the theoretical fluid power being delivered. Actual mechanical output depends on cylinder efficiency (usually 85-95%). For 100% efficient cylinder, HP_out = HP_hydraulic.
What pressure do hydraulic systems typically run at?
Mobile equipment (trucks, tractors): 2000-3000 PSI typical, 3500-4500 high end. Industrial: 2000-3000 PSI common. High-pressure systems (presses, jacks): 5000-10,000 PSI. Specialty (waterjet, etc.): 30,000+ PSI. Most pumps top out around 3000-4000 PSI; specialty pumps go higher.
What is bore vs rod size in a cylinder spec?
Bore = inside diameter of the cylinder tube (where the piston travels). Rod = diameter of the piston rod that extends outside. A "3 × 1.5 × 12" cylinder is 3" bore, 1.5" rod, 12" stroke. Common rod-to-bore ratios: 50% (1:2) for balanced, 70% (.7:1) for compact strong, smaller for max force.
How long does a hydraulic cylinder last?
Properly maintained cylinders run for millions of cycles. Seal life is the main limit — typically 5-10 years industrial use, 10-20 years light duty. Factors: fluid cleanliness (most critical), pressure spikes, side loading, environmental exposure. Replace seals at first sign of leaking; major rebuilds at scoring or barrel damage.
Can I increase force by raising pressure?
Yes — force scales linearly with pressure. Double the pressure, double the force. BUT: cylinder must be rated for the pressure (check manufacturer specs); seals must handle it; hoses and fittings must be rated. Operating above max working pressure is dangerous and voids warranties. Safer to use larger bore at same pressure.
What is cylinder cushioning?
A built-in feature that decelerates the piston near end of stroke. Without cushioning, the piston slams into the end cap at full speed — wear, noise, shock. Cushioning restricts return flow when piston approaches end, providing controlled deceleration. Usually adjustable via small bleed needles. Important for high-cycle or high-speed applications.
What is rod buckling and why does it matter?
When a long thin rod is loaded in compression (extending), it can buckle sideways instead of compressing axially. Once buckling starts, the rod bends and fails catastrophically. Use Euler's column formula to check: P_critical = π²EI/(KL)². Rule of thumb: stroke ≤ 5× rod diameter is generally OK. Longer needs bigger rod or design support.
How do I convert PSI to bar and lb to N?
PSI to bar: ÷ 14.504 (or ×0.0689). PSI to MPa: ÷ 145. lb (force) to N: × 4.448. So 2000 PSI = 137.9 bar = 13.79 MPa. 14,137 lb = 62,881 N = 62.88 kN. For inches to mm: × 25.4. GPM to L/min: × 3.785. These conversions matter when speaking with international suppliers or designs.
