⚠️ Note: Belt drive calculations assume no slip and ideal flat-belt geometry. Real V-belts and timing belts have slightly different effective diameters (use pitch diameter for V-belts). Block-and-tackle efficiency depends on bearing quality, rope friction, and pulley wear — fishing tackle is ~90%, weathered rigging may drop to 70%. For safety-critical lifts, use rated equipment, derate by 5:1 safety factor, and consult a rigging professional.

📘 How Pulley Calculations Work

Pulleys serve two fundamentally different roles: belt drives change speed and torque between rotating shafts, while block-and-tackle systems multiply force at the cost of distance pulled.

Belt Drive Ratio
For two pulleys connected by a belt, the product of diameter × RPM is constant on both pulleys: N1 × D1 = N2 × D2. A smaller driver and larger driven gives speed reduction (and torque increase); the opposite gives speed increase (with torque loss).

Belt Length
The classic open-belt formula: L = 2C + π(D1+D2)/2 + (D2-D1)²/(4C). The first term is the straight runs between pulleys, the second is the partial wrap around each pulley, and the third corrects for the angle change when pulleys differ in size.

Mechanical Advantage
For lifting systems, mechanical advantage equals the number of rope segments supporting the load. A 4:1 block requires only 25% of the load's weight to lift it — but you must pull 4 feet of rope for every foot lifted. Energy is conserved: trade force for distance.

🔗 Belt Drive Fundamentals

Belt drives are everywhere — engine accessories, lathes, washing machines, CNC mills. Understanding the relationships between pulley sizes, RPM, and torque is fundamental to designing or modifying mechanical systems.

Speed Reduction
When driven pulley is larger than driver, RPM decreases proportionally. A 2" driver → 6" driven gives 3:1 reduction (and 3× torque). Used to slow high-speed motors to usable speeds for tools and conveyors. Most common drive configuration.

Speed Increase
When driven pulley is smaller, RPM increases but torque drops. A 6" driver → 2" driven gives 1:3 increase. Used when motor RPM is too low — drill presses use this to get spindle speeds higher than motor speeds. Torque must be sufficient for the load.

Torque Transfer
Power is conserved (ignoring friction): Pin = Pout. Since P = Torque × RPM, reducing speed proportionally increases torque. A 3:1 reduction triples available torque at the output — vital for high-load applications like winches and conveyors.

Belt Selection
Flat belts: simple, low cost. V-belts: most common, better grip via wedging. Timing belts: zero slip, exact ratio (camshafts, robotics). Use V-belts for general power transmission, timing belts where exact phasing matters. Belt cross-sections: A, B, C series; sizes per RMA standards.

Maximum recommended belt speeds: cotton/canvas flat belts ~4000 ft/min, V-belts ~6000 ft/min, timing belts ~10,000 ft/min. Above limits, belts can stretch, heat, slip, or fail catastrophically. Belt speed = π × D × N (D in feet, N in RPM).

Slip vs Loss
Flat and V-belts have small slip (1-3%) — meaning actual driven RPM is slightly less than calculated. Timing belts are positive drive (no slip). Slip costs efficiency and accuracy; for precision applications use timing belts. Most calculations assume zero slip for simplicity.

⚙️ Mechanical Advantage Systems

Block-and-tackle systems let you lift heavy loads with much less force — but at the cost of pulling proportionally more rope. The principle of energy conservation makes this an exchange, not a free lunch.

Single Fixed Pulley (1:1)
A single pulley fixed to a beam or anchor. MA = 1: you must pull as hard as the load weighs. Useful only for redirecting pull direction (pulling DOWN to lift UP is more ergonomic). Found on flagpoles, sailboats, basic well systems.

Single Movable Pulley (2:1)
One pulley attached to the load, with one rope segment going up to a fixed anchor and back. MA = 2: half the effort needed. You pull 2 feet for every 1 foot of lift. Common in basic block-and-tackle for moderate lifts.
4️⃣
Block & Tackle (4:1, 5:1, etc.)
Multiple pulleys in fixed and movable blocks. The MA equals the number of rope segments supporting the load. A "double tackle" (2 wheels per block) gives 4:1. Heavy rigging may use 6:1 or 8:1. More pulleys = more advantage = more rope to pull and more friction losses.

Efficiency Losses
Real pulleys aren't 100% efficient. Each pulley adds friction. Typical efficiency: 90-95% per pulley for quality bearings, 80% for basic pulleys. A 4:1 system at 90% per pulley gives effective MA of ~3.3:1. Plan for friction in safety calculations.

Climbing & Rescue
Climbers use 3:1 (Z-pulley) and 5:1 systems with carabiners and prusiks. Rescue teams use 9:1 (compound) for stuck victims. The "Z-drag" is iconic in swift-water rescue. Always backup with autoblock or progress capture for safety.

Sailing Tackles
Mainsheet systems use 2:1 to 6:1 depending on boat size. Vang/kicker tackle: 4:1 to 16:1 (compound). Cunningham: 2:1 to 4:1. Larger boats need more mechanical advantage but become slower to trim — a tradeoff between ease and speed.

What is the pulley speed ratio formula?
For two pulleys connected by a belt: N1 × D1 = N2 × D2. Rearranged: N2 = N1 × D1/D2. The driven pulley's RPM equals the driver's RPM multiplied by the ratio of driver-to-driven diameters. If driver is smaller (D1 < D2), the driven runs slower (speed reduction). If driver is larger (D1 > D2), the driven runs faster (speed increase).
How is belt length calculated?

What is mechanical advantage?
Mechanical advantage (MA) is the factor by which a simple machine multiplies force. For pulleys, MA equals the number of rope segments supporting the load. A 4:1 system has MA = 4, meaning 25% of the load's weight is needed to lift it. But you trade: rope pulled = MA × distance lifted. Energy is conserved.
Why is real mechanical advantage less than calculated?
Friction in pulley bearings and rope bending around sheaves consumes some force. Each pulley typically has 90-95% efficiency for quality hardware, lower (70-85%) for worn or basic pulleys. A 4:1 system with 90% efficiency per pulley has effective MA closer to 3.3:1. For critical lifts, always design with margin and factor in efficiency losses.
How does pulley size affect torque?
In belt drives, power is conserved: P = Torque × RPM, so reducing speed by ratio R increases torque by R (ideally). A 2:1 speed reduction doubles torque. This is why heavy loads use large driven pulleys (high torque, low speed) and motors use small driver pulleys (modest torque at high speed). The motor doesn't need to be high-torque if you provide mechanical reduction.
What's the difference between V-belt and timing belt?
V-belts have trapezoidal cross-section that wedges into matching grooves — high friction, cheap, slip slightly under load (1-3%). Timing belts have teeth that mesh with toothed pulleys — zero slip, exact ratio, but more expensive and require specific pulleys. Use V-belts for general power transmission, timing belts where precise positioning matters (engines, robotics, 3D printers).
Why does my belt slip?
Common causes: insufficient tension (most common), worn belt or pulleys, oil/grease contamination, pulley misalignment, overload, wrong belt size, glazing from heat. Check tension first (about 1/64" deflection per inch of span). Replace belt if cracked or stretched. Realign pulleys. For chronic problems consider upgrading to a higher-grip belt or timing belt.
Can I use any rope in a block and tackle?
No. Use rope rated for the load with appropriate safety factor (usually 5:1 for static, 10:1 for dynamic). Pulleys have minimum rope diameter — too small causes wear, too large jams. Don't use shock-loaded or knotted rope. For lifting people, use rated rescue rope only. Soft fiber ropes lose strength when wet — synthetic ropes (Dyneema, polyester) are typically better.
What's belt speed and why does it matter?
Belt speed = π × Diameter × RPM (in ft/min for D in feet). It indicates how fast the belt is moving. Flat belts max around 4000 ft/min, V-belts around 6000 ft/min, timing belts up to 10,000+ ft/min. How do I know how many pulleys to use?
For block and tackle, count rope segments supporting the moving block. A single movable pulley = 2 segments = 2:1. A double block (2 sheaves) + single block = 3:1 or 4:1 depending on rope routing. More pulleys = more advantage but more friction loss. For most household lifts, 4:1 is plenty. Climbing rescue: 3:1 (Z-drag) is standard. Sailing: 6:1 for mainsheets.
What's a compound pulley system?
A compound system combines two or more simple pulley systems in series. Example: a 2:1 feeding into another 2:1 gives 4:1 mechanical advantage overall. A 3:1 feeding a 3:1 gives 9:1. Compound systems achieve high MA with fewer pulleys per block — useful when space is limited or maximum advantage is needed. Common in heavy rigging and rescue.
Is this calculator accurate for V-belts?
It uses outside diameter for simplicity, which is fine for flat belts and general planning. V-belts actually use "pitch diameter" — the diameter where the belt sits in the groove, slightly less than outside diameter. For precise V-belt calculations, subtract about 0.5" from each pulley's outer diameter to get pitch diameter, then use that in the formulas. The error is typically under 5% with this calculator.
